1. What Is a First Article Inspection (FAI)?

A first article inspection, or FAI, is a documented check on the first physical pieces produced during a new or modified production run, verifying that they conform to the drawing, the bill of materials, the material specification and any buyer-specific requirement. It is an early-stage quality gate, executed on the first pieces off the line, before the factory scales to full series output.

The concept was formalised in aerospace supplier chains from the 1990s onward, then adopted by automotive through AIAG PPAP, by medical devices through ISO 13485, and more recently by consumer goods importers sourcing globally. An FAI evaluates the process output, the first pieces, to confirm the process itself is stable and capable of producing conforming parts. It does not replace ongoing quality control during production or a final batch inspection, covered in section 9.

The FAI sits alongside several quality frameworks: ISO 9001:2015 clause 8.3.4 on design and development verification, AS9100 for aerospace, IATF 16949 for automotive via PPAP, ISO 13485 for medical devices, and ISO 22716 for cosmetics GMP. In practice, an FAI is a full inspection on a small number of first pieces, typically one to five, which differs from a pre-shipment inspection service, which applies AQL sampling under ISO 2859-1 to a finished, packed batch. 2. When to Trigger a First Article Inspection (Six Scenarios)

The trigger for an FAI is a change, not a calendar date. Six situations should prompt one.

  1. Before the first production run of a new product: a new SKU or part number never produced before by this factory.
  2. When a tool or mould is modified: a mould re-engineered, a die adjusted, a stamping tool replaced. A tool change can shift dimensions even when the drawing has not changed.
  3. When a supplier introduces a new material: a resin substitution or a different steel grade can affect dimensions through shrinkage, mechanical performance, or cosmetic appearance.
  4. When production is transferred to a new factory or line: an FAI confirms the new configuration still produces conforming parts.
  5. When previous batches showed recurring defects: an FAI on the first pieces of a new batch verifies that a corrective action actually worked.
  6. When a new certification is required for a regulated market: a documented FAI can support the technical file for that market.

The first scenario is also the point where a supplier audit typically precedes the FAI, since a new supplier relationship usually starts with vetting the factory. Three terms are often confused in sourcing discussions. Understanding how they differ helps you scope the right quality gate for your production programme.

The three are complementary rather than exclusive. An automotive tier-one supplier's PPAP submission includes an FAI, and the approved first article often becomes the golden sample the buyer retains for the rest of the programme. 4. What a Good First Article Inspection Report Contains

A good FAI report gives your team enough information to decide whether the process is fit to run the full production batch. Nine elements are expected in a complete report.

  1. Part identification: part number, revision, drawing number, drawing revision, PO number.
  2. Raw material and process records: a material certificate of conformity from the supplier, with a heat number for metals or a batch number for plastics and chemicals, plus key process parameters such as injection pressure, curing time or weld parameters.
  3. Dimensional inspection results: every characteristic listed on the drawing measured, with a tolerance verdict of pass, fail, or out of tolerance. For balloon-numbered drawings, one row per balloon.
  4. Functional checks: for products with an electrical, mechanical or performance function, the tests executed, such as continuity, insulation, load or cycle testing.
  5. Cosmetic checks: colour match against a reference, surface finish, print quality, and the absence of visible defects such as scratches, burrs, flash or contamination.
  6. Assembly verification: for multi-part products, alignment, fit, torque values, and confirmation that no component is missing.
  7. Photographic evidence: one photo per finding, dated and referenced to the balloon or measurement point.
  8. Non-conformity list: classified as major (must be fixed before series production), minor (fixed within the next batch), or observation (a recommended improvement).
  9. Inspector identification: name, employee ID, signature, date and factory location.

Aerospace suppliers use the AS9102C Forms 1, 2 and 3 as the standardised template for this content, covered next, and the resulting document is often called a FAIR (First Article Inspection Report). On sample size: aerospace practice under AS9102 typically covers one representative first piece per production configuration; non-aerospace buyers commonly ask for three to five first pieces to cover process variation.

5. AS9102: The Aerospace First Article Inspection Standard (Reference for Non-Aerospace Too)

AS9102 is the SAE Aerospace Standard that defines first article inspection requirements for the aerospace supply chain. Even non-aerospace importers use its Forms 1, 2 and 3 as a rigorous reference format.

The standard is owned by SAE International and published under the IAQG, the International Aerospace Quality Group, as part of the 9102 series. The current revision is AS9102C, issued 27 June 2023, titled Aerospace Series, First Article Inspection Requirements. The predecessor, AS9102B (2014), is still referenced in legacy contracts. Two international variants are harmonised with it: EN9102 in Europe and SJAC9102 in Japan, aligned through the IAQG.

  • Form 1, Part Number Accountability: identifies the part, the drawing revision, and where it fits in the assembly.
  • Form 2, Product Accountability: raw material, specifications, special processes and functional testing.
  • Form 3, Characteristic Accountability: one row per characteristic listed on the drawing, indexed by balloon number, with the measurement result and tolerance verdict.

The balloon drawing method annotates the drawing with sequential numbers next to every characteristic to be measured, and Form 3 uses those numbers as its row index. Modern FAI software can auto-balloon drawings and pre-populate Form 3, though this guide does not recommend a specific vendor. AS9145, the aerospace APQP standard, includes an FAI as a Phase 4 deliverable. Revision C simplified Form 3 signature requirements, tightened Form 2 material accountability, and aligned terminology with AS9145.

Outside aerospace, adopting the AS9102 forms does not require aerospace certification. For an actual accredited aerospace supply chain, the FAI needs to be run by an accredited AS9100 auditor rather than referenced informally.

6. Chinese Factories and FAI: What Buyers Need to Know About On-the-Ground Culture

Chinese factories do not run first article inspection the same way aerospace primes do. Understanding that gap is the difference between a real FAI and a formality.

Most Chinese consumer and industrial factories do not run a rigorous FAI on their own initiative. The line supervisor may glance at the first piece informally, but a documented report only gets produced if the buyer asks for one and specifies the format. The exceptions are factories exporting to aerospace primes, automotive tier-one buyers, or medical device OEMs, where the buyer audits the factory against a formal FAI requirement. Consumer goods factories generally do not face that pressure.

Three reasons explain the gap: the FAI is perceived as a delay to the production schedule since the time involved is not counted as productive output; drawings received from Western buyers are often incomplete for a rigorous FAI, missing balloon numbering or tolerance annotation; and measuring every listed characteristic is culturally less established outside aerospace supply chains than within them.

Buyers who want a real FAI, not a formality, need to take four actions.

  1. Specify the FAI in the purchase order as a contractual line item, including the report format, the sample size (typically three to five first pieces for non-aerospace products), the acceptance criteria, and the deadline.
  2. Provide balloon-numbered drawings. A factory cannot measure characteristics that are not clearly listed, with tolerances specified per characteristic.
  3. Brief the third-party inspector on the characteristics that matter most for the product's function, the acceptable defect list per category, and any existing reference sample.
  4. Validate the first piece before authorising the full production run, and hold series launch until major non-conformities are closed.

7. Common Defects Caught at the First Article Stage

The FAI is the first opportunity to catch a defect before it scales to the full production batch. Five categories account for most of what gets found.

Dimensional defects: out-of-tolerance measurements, warpage on plastic parts after mould cooling, missing features such as holes not drilled, and incorrect wall thickness, caught through dimensional inspection with calipers, gauges, and a CMM if available or requested in the brief.

Material defects: an incorrect material grade, a missing certificate, the wrong colour, or an incorrect surface finish, caught through certificate review, visual comparison, or a hardness test.

Cosmetic defects: scratches, dents, burrs, flash, contamination, or printing defects, caught through visual inspection under controlled lighting against a golden sample.

Assembly defects: missing components, wrong orientation on symmetric parts, incorrect torque, or the wrong part revision installed, caught through visual inspection, functional testing, or a torque check.

Catching a defect at the FAI stage costs the price of the inspection plus a process correction. 8. How to Prepare the FAI Brief (Buyer-Side Checklist)

A good FAI report starts with a good FAI brief sent to the inspector. Here is what to include.

  1. Product identification: part number, part name, drawing revision, PO number, expected quantity.
  2. Balloon-numbered drawings: a 2D or 3D file with sequential balloon numbers next to every characteristic to inspect. If not balloon-numbered, ask for that first, or list characteristics with drawing coordinates.
  3. Bill of materials: all components with supplier reference, material grade, quantity and revision.
  4. Material specifications: the required grade or standard for each raw material, plus expected certificates.
  5. Critical characteristics: which dimensions are safety, function or cosmetic critical, sometimes marked with a symbol system on the drawing.
  6. Acceptance criteria per characteristic: tolerance, acceptable defect type per zone, colour reference, surface finish.
  7. A reference sample if available: from a previous run, a prototype, or a golden sample from a similar product.
  8. Regulatory markings expected: CE, FCC, WEEE, MoCRA labelling, CPSIA tracking label, or country of origin.
  9. Report format required: AS9102C Forms 1, 2 and 3, a buyer-specific template, or free-form with mandatory sections.
  10. A delivery timeline: when your team needs the report to authorise series launch.

A vague brief produces a generic report; a specific brief produces an actionable one.
